5-Step Pre-Production Checklist I Use for Every Berry Global Packaging Order (After $8,500 in Mistakes)

If you're placing a custom packaging order—especially aluminum containers or industrial packaging from a supplier like Berry Global—you've probably got deadlines and budget pressure. But rushing the prep is exactly what leads to expensive re-dos. Over the past 6 years, I've personally made (and documented) 5 significant mistakes on packaging orders, totaling roughly $8,500 in wasted product and expedited replacements.

This is the checklist I now run through before any production order. I'm sharing it because I'd rather you learn from my screw-ups than repeat them.

The checklist has 5 steps. Do them in order. Skip one at your own risk.

Step 1: Verify Your Specs Against the Supplier's 'Golden Rule'

I know, you've probably got a spec sheet. But here's the thing I learned the hard way: ‘standard’ means different things to different printers and packaging manufacturers.

What Berry Global calls a 'standard' wall thickness for an aluminum tray might be a 'premium' spec at a smaller converter. In November 2022, I submitted a perfectly good design for a 5,000-piece order of aluminum containers. They were meant for a food client with strict thermal requirements and an aggressive deadline. I assumed the supplier would match the thickness to a typical 3.5 mil. They didn't. The result? A 2.8 mil wall. The containers deformed under heat during testing. That mistake cost $1,200 in scrapped material and a 12-day delay.

What I do now: I send the supplier a single-sheet 'critical specs' document with absolute minimums. For aluminum packaging, this includes:

  • Gauge / Wall Thickness (with minimum and nominal)

And then I ask for a written confirmation that they can hit those specs. Not 'we usually can.' 'Can you commit to 3.5 mil +/- 0.2 mil for this specific run?' Get the yes or no in writing.

Step 2: Check Your Artwork for the 'Black Hole' Colors

This is the step that still trips me up sometimes. I'm not a designer, but I've learned just enough to be dangerous.

Here's the problem: Screens lie. That brilliant deep blue you see on your monitor might turn into a muddy purple on an aluminum can or a corrugated box.

Industry standard color tolerance is Delta E < 2 for brand-critical colors. Delta E of 2–4 is noticeable to trained observers; above 4 is visible to most people. (Reference: Pantone Color Matching System guidelines). Your monitor probably can't even display Delta E accurately.

Checklist point:

  • Get a physical wet proof (or digital proof on the exact substrate) before approving a production run.
  • Verify your Pantone numbers against the Berry Global Color Bridge or ask for their specific CMYK conversion for your substrate.
  • If your brand uses metallic or opaque white inks (common in industrial packaging), confirm these are specified as spot colors, not process colors.

Step 3: Review the 'Hidden' Dimensions: Structural Die Lines and Registration

This is the one people miss most. On a complex packaging piece—say, a folding carton with a window or a custom aluminum tray with a rim—the structural die line (the actual cut line) and the registration marks are non-negotiable.

I once ordered 15,000 folding cartons with a 3mm flap that should have been 15mm. A junior designer on my team accidentally scaled the die line. The artwork looked perfect. The structural layout? In July 2022, I placed a rush order for Berry Global industrial packaging—specialized aluminum containers with a corrugated outer. I was under pressure, my sales director was on my back. I approved the proof quickly. I even checked the dimensions: 300 x 400 x 150mm. Perfect.

What I didn't check: the customer reference number printed on the label. The initial file had a reference number from a previous project. The label said 'CUST-12345' when it should have said 'CUST-67890.' The entire $3,200 order of 1,000 containers arrived with the wrong internal part number.   2. Part numbers – Check every reference number against the latest PO and client spec.
  3. Date codes / Lot numbers – Confirm the format (e.g., YYWW vs. YYYYMMDD).
  4. Safety information (if applicable) – Ensure all required warnings and regulatory statements are present and correctly positioned.
  5. URLs / QR codes – Test the QR code redirects to the correct landing page. I've caught a typo on a test URL that bounced to a 404 page right before thousands of units were produced.

If you're managing multiple SKUs, use a grid checklist. One column per variable. Check each one against a master database. I do this on a shared Excel sheet, but a dedicated QM system is better.

Step 5: Leave a Buffer (Both in Time and Units)

This isn't technical, but it's the most practical lesson I've learned. The final step in my checklist is to add 10% buffer to the order quantity and 3 business days to the delivery date in my project plan.

Why? Because even if you follow every step perfectly, a press can go down. A die can break. A material shipment from the mill can be delayed by a day. In March 2024, we paid $400 extra for rush delivery on a Berry Global order. The alternative was missing a $15,000 event. We had the buffer, we paid for the certainty, and we hit the deadline. One More Thing Before You Click 'Submit'

This checklist might seem basic to some. But in my experience, the basics are where the expensive errors hide. I've seen multiple colleagues (and myself) burn thousands of dollars on packaging orders because we skipped a verification step or relied on a verbal 'should be fine.'

Take the 15 minutes to run through it. Print it out. Tape it to your monitor. And for the love of good purchasing decisions, get the physical proof and scan the barcode. Your budget—and your reputation with your production and sales teams—will thank you.
